Technical Advise before dropping engine & possible split of casings

* Polini 180GS kit
* T5 upgraded transmission
* 30mm Carb
* full circle race crank
Sods bloody law, get the scoot road registered then the WOF & after two days on the road the following
happens...
Driving along road, starts to cough & splutter, ahhh forgot to
turn on petrol after visiting wifes work, pull clutch in to cruise into
road side, switch on
petrol then wait till engine starts again, then off on my merry
way...WRONG.
Pulled clutch in, bit of a loud noise, grinding of gear teeth &
came to rolling halt...too old in tooth to fart about in the middle of
industrial area so
called AA & off on my merry way with the scoot on the back of the
tow truck.
That was yesterday...today I went & had a look at the scoot to
see exactly what went wrong, so if anyone can offer anymore advise or
alternative solutions
before I drop the engine & split it, I would be grateful.
- In neutral it starts up first time with the electric
start...wee bit of a rattle coming from down beside the flywheel area,
flywheel cover or barrel cover not catching so not that - Manual start with kickstart - no good, kickstart goes straight to the floor with very little resistance, returns as normal
- Pull
clutch in then change to 1st can feel the usual clunk but as soon as I
let the clutch out nothing, then after a few secs a rumbling start
around flywheel area - Exact same scenario when 2nd, 3rd & 4th is engaged
- With
engine off & any gear engaged & clutch out you can easily roll the scoot back
& forward as though it was in neutral, with a tink tink tink coming
from the same area as other noises. - When I place it in say
1st gear & then push down the kickstart there is some engine
compression felt & the scoot wants to move forward, though not as
much as I would expect or remembered from many years gone by - Have checked the clutch cable & adjustment
- Have checked the gear selector nipples & cables
I have a feeling that the clutch is totally buggered, it's nearly 25 years since I got my hands dirty with scooters. I could be wrong & it could be something even more sinister (clutch
& transmission). Will it be a case of simply
replacing clutch/worn parts with engine in situ or drop the whole thing, split casings & inspect from there.

sounds clutchy to me
hard to tell from here but that is where I would start, probably have to drop it and open up the clutch and have a look there before splitting it. only three simple bolts and all will be there to see. Might be something simple like a broken bit or a loose nut in the clutch area. then again hard to tell from here where it is coming from. You can even get in there by dropping the shock bolt easing the engine down. A little ackward but some people do it this way.
On pulling the clutch cover
On pulling the clutch cover off in situ, I found everything had separated.
The next problem now is that the person who had installed the clutch
prior hadn't replaced the castellated nut, the thing on there looks
like it's seen better days & used on more than one occassion, not
one straight face on it, all the edges are rounded off big time,
tapering in from the outside edge to nearly a point on the inside.
So when you try to use the clutch nut removal tool it has nothing to catch onto. So what should have been an hour long job now looks like it's going to be a mission.

I have found the castlated
I have found the castlated nuts on so hard and worn on a couple of occasion that I drilled out the nut and had to tap it around with a small punch, from the drilled out hole. Not only will you need the nut but also a retaining washer thing that slips into the castles, (ingnore this advice if you already know this).... look at it like a challenge and good luck, that you are not having to split the case, only a clutch repair, you lucky guy you....!!!!! Enjoy!!!!
Ended up having to drop the
Ended up having to drop the engine & get it up onto the bench. Small chisel & hammer did the trick (eventually), no damage to the crank thread, woodruff okay, no damage to keyway either...just a munted clutch with some scouring to the clutch cover.
Got a new castellated nut, washer, push bush, casing o-ring...but unfortunately because it's a modified scooter, it's not a standard clutch so my source couldn't provide me with all the parts I needed.
Looks like the cage is slightly flared as well, will shoot into Retro next week & see if I can get the parts from them. Not bad 1st week with the new scoot & it's on the bench already (haaa haaa)
